Glad to say -- Problem solved. 20min test run with no sign of a leak.
Seal size is 22x34x7 mm. As used on 1990s CB250 but available at all bearing supply stores ( in Australia at least ) for $5.
I believe leak was caused by the seal being installed too far into the case and the inner lip came into contact with the shaft oil hole as seen in earlier pic. There was around 5mm of the case outside the seal edge originally.

Can you clarify what you mean by, "it won't actually pull the 42" etc.? does this mean that it wants to wheelie? If so, this is exactly what I want out of it!

What i mean is the bike has too much drag (wind resistance) to pull the higher 42 sprocket. I was using it mainly on road so i wanted more top speed for less revs. If you want it to wheelie , gear it down, that is a larger rear sprocket. However the x2 has a very long swingarm and a lot of weight forward so it is not really a bike that likes to lift the front.

Good travel setup up is 46 teeth rear sprocket and 300cc kit. It doesn't make wheelies, but the 300cc engine is strong enough to pull to top speed 125kmph while 250 is not and slow down on slightest wind.
