02-20-2015, 06:38 AMI have a 94 Suzuki DR125, I'm installing a 150cc big bore kit tonight, I have the expensive repair manual, (even though its still extremely vague).
I had the piston swapped onto the Rod, cylinder on, head on, So I'm going to tighten up the Head nuts. This is where things get interesting, and a lot that I don't understand takes place. basically, there are 6 nuts that hold the head on, 4 of the nuts 12mm screw to the 4 studs that go through the cylinder and are threaded into the bottom end, the other two are smaller 10mm nuts on one side of the engines bottom end. Here's where things get tricky. the 4 12mm nuts that screw onto the studs, two of them are cap screws and 2 are regular nuts where the studs can go freely through the nuts. I installed them back on the same way I took them off. the cap screws are diagonal across and the regular screws diagonally across. All the manual says is "Tighten the cylinder head nuts to the specified torque with a torque wrench diagonally." "Tightening torque: 2.3kg-m" which I converted to ft lbs at 16.63 ft lbs. I set my torque wrench, and start torqueing down "diagonal" pattern all 4 bolts evenly, the first two nuts to click to the proper torque and get tight are the regular screws, the cap screws just kept tightening away slowly and never seemed to get tight ever, one of the studs started going through and blew out the cap of one of the cap screws, (this is where I should have stopped) , but I just didn't understand, there's 4 nuts holding the head on and these two are not getting tight to the specified torque in the manual. So like an idiot I keep going back and forth on the two screws, hoping to get one to click the wrench and nothing until, SNAP* . one of the studs snapped off.
I got the stud out and I need to now find a replacement. So I what I'm curious is, with this older 94 dr 125 are all the head studs the same? can I just search for one in general for these 125 engines, and also what is the proper procedure of installing a stud on these motors? how does it get tight without bottoming out? lock tight? and last but not least, what the hell do I do about tightening these head nuts? do the cap nuts just not need to be torqued as tight as the regular nuts? because they never did get tight enough until they snapped and blew out the cap of the nut. I'm just really confused by the design and the manual doesn't say anything about torqueing the cap nuts not as tight as the other nuts. Do two nuts really just hold this motor down and the cap nuts just get screwed until they hit the end and stop? Maybe those studs are worn and its a coincidence that it's the same two studs warn and stretching on the cap nuts?
any help will be appreciated I got the bike apart now and need to get it back together asap. Guess i'll start searching for parts. Thank you

02-21-2015, 02:08 AMHi, did same job few months back and had exact same thing.
Buy four new head bolts, a mechanic said they can stress fracture and he would of replaced them. To tighten them in you use two nuts, much like the chain adjuster at the back. Then you can screw them in. I replaced the domed nuts with normal ones. I'm not sure why they would suddenly be too short. Make sure you have the washers underneath. And all four should talk up correctly. Also what are you talking it too. I made mistake of reading size 12 and tourqing to that. Instead measure the bolt size width, you will find you probably over tourqued it. Think the bolt was a size that showed 10 in my Heine's yet the bolt was a 12 so I used wrong torque settings. As for parts. Get them for your bike, with something so integral to the bikes operation don't skrimp, you will regret it later. Good luck :)

02-22-2015, 02:08 AMOh shoot, I just realized that I need to order a replacement head gasket for the 150cc big bore kit and a replacement lower end of the cylinder gasket for the 150cc, I've been searching and can't find what I need anywhere. I don't think I can reuse the head gasket that was compressed when I busted the stud that came with the kit. Does anyone have any info or links to a new head gasket and lower cylinder gasket for the China 150cc kit linked above.

cylinder is ok some scratches there and there, not big wear.. rod is ok no play too.
so new rings fitted, new valve stems, valves were brushed againist head (aligned?).
SAI blanked. after top end assembly, in how much km do you set valves again?.
Compression is awesome!.
